APQP, or Advanced Product Quality Planning, is a structured process that helps manufacturers plan, define, and execute the necessary activities to produce products that meet customer needs and expectations. It involves critical tasks spanning from concept approval through production, ultimately aiming to create a product quality plan that aligns with customer requirements.
Before embarking on the APQP process, it is crucial for manufacturers to perform a feasibility assessment. This assessment helps determine whether it is viable to proceed with the process. Factors such as technical capability, production capacity, supply chain, quality capability, and financial viability should be considered. Only when feasibility is likely should manufacturers proceed further. APQP is composed of five distinct phases. Let's delve into each phase to understand what it entails and how it contributes to the overall success of the manufacturing process.
The first phase of APQP focuses on effective product planning based on customer needs and expectations. Key tasks include gathering data to define customer requirements and outlining product characteristics. Additionally, manufacturers need to craft an essential quality program for manufacturing the specified product. This includes defining product design, reliability goals, quality goals, Bill of Material (BOM), preliminary process flow, special characteristics, product assurance plan, and management support.
In the second phase, manufacturers focus on completing the product design. They must consider customer requirements, safety, and critical characteristics. Key outputs include Design Failure Mode Effect Analysis (DFMEA), Design for Manufacturing and Assembly, prototype control plan, engineering drawings and specifications, material specifications, and finalized special characteristics.
Phase three involves planning the manufacturing process required to produce the new or improved product. The objective is to design and develop a production process that adheres to product specifications, quality standards, and cost-efficiency. Key deliverables include packaging standards/specifications, a fully defined process flow chart, production floor plan layout, process FMEA, work instructions, and management support.
The fourth phase represents the testing stage that validates both the manufacturing process and the final product. Adjustments and refinements are made as necessary before proceeding to the next phase. Key steps in this phase include a significant production run, measurement system evaluation, production part approval, packaging evaluation, control plan, and management support.
The final phase entails the full-scale production launch with a focus on evaluating and improving processes. Key assessments and improvements include reducing process variations, improving customer satisfaction, improving delivery and service, and effective use of lessons learned and best practices.
Implementing the APQP process is crucial for manufacturers who want to achieve customer satisfaction, gain a competitive advantage, and reduce costs.
